Wow that's really sweet! Hmm if it's a small cake I'd almost say that you should just make it out of cake and forget the mold. It might be easiest to make a cake that lays flat in the shape of Fry's face. Start by baking a sheet cake (errr.. maybe two in case of mistakes... depends on your klutz factor). You can shape the face with a sharp knife to be roundish (e.g. cut out two half domes for his eyes, the mouth and nose will be slightly raised in the corners). This way you won't have to worry about a full 3-D sculpting job.

If it's small enough, you could probably print out a picture of Fry's face and use that to make cake stencils. Then whip up some different colored frostings and go to town with a gel frosting tip. ... Or spring for some fancy fondant if you're so inclined. And if you make mistakes, frosting surgery can fix it up pretty quickly!

Or at least, that's how I'd do it. Hope that made sense. Let's see some pics when you're done! You've got a lucky girlfriend!
